Shipping box sizes decide how much you pay for freight from Brazil, because in air transport a large, light box is charged for the space it takes up. Choose the smallest box that fits the product plus the cushioning it needs, in corrugated cardboard, and check the carrier's per-piece limits before you seal it.

The most expensive mistake in international shipping is rarely the product. It is the box. Empty space, cardboard too weak for the weight or one side over the limit that triggers a surcharge: any of those three shows up on the invoice, and trimming a few centimetres often matters more than switching services.

Why does box size change the freight cost?

Because express freight is charged on whichever is higher, actual weight or volumetric weight (also called dimensional weight). At DHL Express, the volumetric weight of each piece is length times width times height in centimetres, divided by 5,000 (Source: DHL Express 2026 Service and Rate Guide, Brazil).

The guide explains the logic: when a package is large but light, the cost follows the space it occupies on the aircraft, a standard IATA method.

There is more. DHL may reweigh and remeasure any piece to check the calculation, so if your system says 30 cm and the box is 34 cm, the real measurement applies.

The article on volumetric weight in Brazil goes deeper into the formula and multi-piece shipments. Here the focus is what to do with it when you pick a box.

How much does each box size weigh for freight purposes?

The table applies the DHL Express formula to sizes often used by online stores. They are not official sizes, just examples that show the point at which the box starts to weigh more than the product.

Box size (L x W x H)

Volumetric weight

Typical use

20 x 15 x 10 cm

0.6 kg

Cosmetics, accessories, small parts

30 x 20 x 15 cm

1.8 kg

Shoes, folded clothing, books

40 x 30 x 25 cm

6 kg

Product kit, small electronic device with cushioning

50 x 40 x 40 cm

16 kg

Restock order for a distributor

60 x 40 x 40 cm

19.2 kg

Batch of samples or technical parts

Look at the jump: between the second and third rows the box gains 10 cm on each side and the volumetric weight more than triples. A 1.2 kg pair of trainers in a 40 x 30 x 25 cm box is charged as 6 kg. In a 30 x 20 x 15 cm box, it is charged as 1.8 kg. Same trainers.

One more detail: the DHL Express rate table moves in 0.5 kg steps in the lower brackets. One centimetre less can drop a piece into the step below.

What are the size and weight limits per piece?

On DHL Express Worldwide from Brazil, each non-palletised piece can weigh up to 70 kg and measure up to 120 x 80 x 80 cm. A palletised shipment can reach 3,000 kg, with pallets of up to 1,000 kg and 300 x 200 x 160 cm (Source: DHL Express 2026 Service and Rate Guide, Brazil).

Below those maximums there are thresholds that trigger extra charges, and this is where box choice matters:

  • oversize piece: the longest side exceeds 100 cm or the second longest exceeds 80 cm;
  • overweight handling: the actual or volumetric weight of a piece exceeds 70 kg;
  • non-conveyable piece: pieces of 25 kg to 70 kg, without an outer box, in material other than corrugated cardboard, wrapped in stretch film or with a rounded shape.

According to the same guide, any piece above 70 kg must go on a pallet, while a shipment of four 25 kg boxes does not need one. If your cargo is heading into that range, the guide on how to palletise cargo shows how to build the pallet.

For exports there is also a customs effect. According to the MyDHL+ Brazil service type page, shipments with dimensions above 120 x 80 x 80 cm go through formal clearance rather than courier clearance.

Which type of cardboard can carry your product?

Corrugated cardboard is the standard for express shipping. It has one or more fluted layers glued between flat liners, and that structure absorbs impact and withstands stacking. Plain folding carton, like a cereal box or a display shoebox, does not work as outer packaging.

The three constructions you will find at suppliers:

  • single wall: one fluted layer, for light, sturdy products;
  • double wall: two layers, recommended by DHL for heavier or more valuable items;
  • triple wall: three layers, for heavy pieces or boxes that will be palletised.

Look at the weight and the journey. A box that copes with a same-city delivery can crush at the fifth stacking point of an international route. If you are torn between single and double wall and the product weighs more than a few kilos, go with double.

How do you choose the right box, step by step?

Start from the product, not from whatever boxes were left in the packing area last week. The route that avoids paying to ship air:

  1. Measure the product already wrapped, at its widest point on each side.
  2. Add cushioning: a few centimetres per side for ordinary items and at least 6 cm per side in the two-box method for fragile goods, as DHL's packing guide advises.
  3. Find the smallest box that fits that total without forcing the flaps.
  4. Calculate the volumetric weight and compare it with the actual weight; the higher one goes into the quote.
  5. Check that no side exceeds 100 cm and that the second longest side stays within 80 cm.
  6. Pick the wall type by final weight and seal with H-pattern tape.

For sealing, cushioning and how to arrange items, the guide on how to pack a parcel has the detail.

How can an online store standardise boxes without losing money?

Work with a short range of sizes built around your best sellers. Start with three to five sizes, each one based on a real product in your catalogue, not on a supplier's list.

Once the range is set, register each box's dimensions and weight in your shipping system. That way the quote is right at checkout and you do not discover the volumetric weight only on the invoice. If freight is squeezing your margin, the guide on what freight is breaks down every component of the final price.

Review the range whenever your product mix changes.

A new product that fits no box ends up in the biggest one, and that is when freight starts creeping up without anyone noticing.

Frequently asked questions about shipping box sizes in Brazil

Under the NCM (Mercosur Common Nomenclature, Brazil's 8-digit product code), boxes of corrugated paper or paperboard fall under 4819.10.00. Folding boxes and cartons of non-corrugated paper or paperboard fall under 4819.20.00 (Source: Portal Único Siscomex, NCM table in force in October 2026).

It is not a good idea. External straps and bands are among the non-conveyable criteria in the DHL Express rate guide, and the better option is to send two boxes as pieces of the same shipment, each with its own label.

Yes, if it is rigid, undented and dry. Remove all old labels and markings, because they confuse barcode scanners during sorting.

For flat, sturdy items, a padded envelope takes up less space and tends to have a lower volumetric weight. For items that break, deform or have bulk, a box is the right choice, and the saving comes from getting the size right.

Measure the sealed box from the outside, in centimetres, on all three sides, without rounding down. Bulging flaps and thick tape count, because check measurements are taken on the box as it arrives.
